Hello, first post ever to any forum, so please be kind! Used this site a lot to try and sort my '94 B4 Passat with 1Z engine (UK). EGR now working properly, vacuum hoses replaced, inlet manifold cleaned, thermostat fixed, IQ lowered to 5.0 in additional to a ton of brake/suspension/driveshaft work. Use it to commute 750 miles a week and it's really winning me over with its incredible economy and it's ability to just keep going. But I have to admit near defeat on my juddering engine problem at 1,500 -2,000 revs. Sometimes quite violent, better on sunny days, and only under light loads, accelerate or change gears and it's gone.
Over 2,000 revs all good. Not sure if related, but I have also got an erratic dashboard. Gauges over read and lights flash.

With the headlights on it goes nuts - gauges off the scale, main beam light on and I have the choice between instrument lights or rev counter working! Have bought new voltage stabiliser to fit, but I think there may be more to it. Oh, and I have red hot relays 109 and 18 (relief relay), and the radio and heater fan switch get pretty toasty. Have tried new (VAG) relays last night, looked for short circuits and checking all grounds is on my expanding to do list. Thing is, using the headlights more often recently I have discovered that when the dashboard goes nuts, the car drives perfectly - no judder. Investigation has turned up that it runs fine if there is no speed signal being detected on my VCDS (VAG-COM). I'm assuming that the hall sender on the speedo sends info to the ECU on a 1z?
I can't find a sensor on the gearbox, and this theory would seem consistent with my dashboard problems. So, why would a 1z tdi judder at light loads when it is receiving an accurate speed signal, but run absolutely fine when there's no signal at all? All I can find is that the lift sensor on cylinder 3 takes over and the ECU reverts to some default settings. I have no idea what to do with this info or where to go from here! My previous next step was to pull the injectors - I'm getting some odd idle readings (block 13) with 4 blank as a reference, 1 2 and 3 randomly alternate between; -5,-5,-1; -5,-1,-5; or -1,-5,-5 on every start up. Suspect this is a symptom, not a cause and started to lean towards fuel pump issue.
But, the speed sensor thing allowing the engine to run smoothly has really thrown me. Sorry it turned out to be a long one, any help or advice much appreciated before I start spending more money on this, thank you. Removed the hall sender from the dash last night (analogue speedo, so still works) and the cars runs so much better. Much improved power from 1,500 revs and no sign of a judder. Have discovered that voltage stabiliser in dash is fine, and if I removed the relay that's in position 5 (72) then gauges read perfectly and no flashing coolant light. Have swapped relay with the rear wash wipe (same number) same problem.
Haynes manual is no use for relays, may be time to invest in a Bentley, anybody any idea why this relay circuit would cause gauges to over read by a notch? Car runs perfectly well without it. If gauges are over-reading, could the hall sender be over reading to and sending a wrong signal to the ECU?
